I've added another little album showing more details on the restoration. I finally took all
the battens off the hull in the berths. The paint was peeling off the hull, there was some
tabbing that had come loose and there was a lot of dirt. We also found a leak site up in the
v-berth. If you look closely (the spot is marked with green tape) there is an area where the
hull glass is peeled back at the joint and the toe rail above out of sight has a couple of
cracks. This leaked like a sieve when we ran a hose on the bow. There is another, smaller,
leak just forward of this where a bolt is leaking. One of the photos of the port pilot berth
shows some heavy duty glass added to the tabbing between the bulkhead and the hull.
This has to be some of George Griffith's work back in the 70s. It's not painted and is just
next to the chainplate. He sailed 4 Bermuda races aboard this boat when it was owned by
Avery Seaman of Rhode Island. He told me that each time he would arrive early and check
all the tabbing.
I took the battens and sanded and varnished them. In one photo they have been replaced
in the port pilot berth. I replaced all the old brass screws with new stainless screws and
finish washers. Some of the old ones had to be drilled out.
The hull was painted with Kilz primer and Sears kitchen and bathroom enamel. It's
supposed to be resistent to mildew and stick well in damp spots. Up in the bow and a few
places in the pilot berths, I retabbed with glass and epoxy.
I don't know how much interest this has but there it is. I'll add some more as I go along in
hopes that it will be helpful.

Wow it looks like a lot of work. I am sure that when it is done you
will have a really "cherry" 40. Can I ask where you buy all your
materials for the refit, in San Pedro?

For example; the local West Marine stores are all out of 3/8 x 3 inch
stainless flat head bolts. If they did have them, they would be $2.40
each. I bought 20 from Jamestown for $ 1.00 each and even with
shipping from Rhode Island, they were
about half of the West Marine price. I bought all my stainless screws
for the battens from Jamestown. They also have a large section of
manuals for various subjects like Epifanes varnish. A case of 6 1,000
ml cans is about $21.00 each or about $120 a case.

Some local guys made the engine box for me. I chucked the old ladder/
engine box which had been chopped up to fit the Pathfinder engine.
The boat had a racing ladder of stainless tubing and teak steps. Fin
had one like it and I modified the racing ladder to use for
everything. The top step is backed with stainless to take big guys
who might stand there working halyard winches and it has the boat
name carved into it. That was an idea from Fin.

I notice that among other projects that you built an engine box. I'm
looking at a re-power job on my 1979 CAL 39 and I'd like to improve on this
feature of the engine installation as part of the project. In the original
installation the back of the engine is completely open to the area
underneath the cockpit, so getting any real sound deadening was essentially
impossible. Whatever change I make would have to allow for easy disassembly
to gain access to the rear of the engine, but I'd be very interested in
suggestions from you (and others) who have been down this route.

I just posted a photo of Fin Bevan's engine box. His is located a
little forward of mine because he has a different transmission
arrangement that moves his engine forward. I copied his with the same
sound insulation that you see in the photo. It is available at West
Marine. The skin of the box I built is thin plywood with a frame the
same dimensions as the foam is thick, about 1 inch. My top is heavier
than ideal for racing but has a formica top and is already becoming
the place everyone puts things for "a moment." I have a small second
box over the v-drive and the steel ladder attaches to lugs just
forward of the v-drive box. Fin's top can be seen in his hand just at
the lower edge of the photo and mine is copied from it. My son is in
the picture.
I have a second photo posted showing the engine box and ladder. MIne
is quite similar although the engine is farther aft. That's my son's
fiance' in the photo.

I've purchased a lot from Fastenal. multiple graes available. They are so
much less expensive that I often buy larger quantities than I need, 25 or
100o0r 500, because it costs less than what I would have paid for what I
needed. Then I have somnefor next time or for fellow sailors.

In the original
installation the back of the engine is completely open to the area
underneath the cockpit, so getting any real sound deadening was essentially
impossible. Whatever change I make would have to allow for easy disassembly
to gain access to the rear of the engine, but I'd be very interested in
suggestions from you (and others) who have been down this route.

For example; the local West Marine stores are all out of 3/8 x 3 inch
stainless flat head bolts. If they did have them, they would be $2.40
each. I bought 20 from Jamestown for $ 1.00 each and even with
shipping from Rhode Island, they were
about half of the West Marine price. I bought all my stainless screws
for the battens from Jamestown. They also have a large section of
manuals for various subjects like Epifanes varnish. A case of 6 1,000
ml cans is about $21.00 each or about $120 a case.

I was looking for the bolts from them but they only had boxes of 100.
That's a lot of 3/8 x 3 bolts ! I bought a beautiful boarding ladder
from them. I hope to use it soon !
I bought a lot of stuff from Sailnet. West Marine is the source for
small stuff but not big ticket items. Deck rigging I get from Mauri
Pro Sailing http://mauriprosailing.com/index.html
and Annapolis Performance Sailing. http://www.apsltd.com/
I put 28 Barient stainless winches for both primaries and
secondaries. Got them from Minneys. I also found a nice new spinnaker
pole there.
I had new pulpits and lifelines made in Costa Mesa. The pulpits and
my new ladder were made by SS Metal. They aren't cheap but did good
work and installed them. The lifelines were by Furling and Rigging in
Costa Mesa.
When the boat was in Newport Harbor Shipyard I got a lot of stuff
from the chandlery there. They have everything or will get it for
prices about the same as WM.
The water and holding tanks are being made by Berry Sheet Metal in
Costa Mesa which, interestingly enough, made the original water tank
for Jensen Marine in 1968. They are almost across the street from the
old Jensen plant which is unchanged from photos in 1965.
Canvas is being made by Harbor Canvas in Long Beach.
I have a thick stack of invoices. If you have a specific question let
me know and I'll look up where it came from.
I've gotten a huge amount of help from Fin Bevan on ideas for stuff.
I had an engine box made like his and now I find he's changed his.
Some local guys made the engine box for me. I chucked the old ladder/
engine box which had been chopped up to fit the Pathfinder engine.
The boat had a racing ladder of stainless tubing and teak steps. Fin
had one like it and I modified the racing ladder to use for
everything. The top step is backed with stainless to take big guys
who might stand there working halyard winches and it has the boat
name carved into it. That was an idea from Fin.

I posted a few more photos to show the engine mounts and how they were attached to the
molded ones for the old engine. It also shows our ladder. A couple of people enquired further
about it and I hope this helps. It was the racing ladder (we assume) and mounts to steel
clamps below the companionway and to lugs attached to the v-drive platform in the pan. The
photo showing the v-drive and base of the ladder shows this. Fin has an almost identical
ladder and I modified mine to allow a larger top step. I took out the old engine box/ ladder
combo as it had been cut up to allow the larger Pathfinder engine to fit and was too heavy.

This was a miserable job but you knew that. Now the new toe rail is going on and the hull-
deck joint has been firmly sealed with epoxy covered with fiberglass. The interior paint is
on a year and I have seen no signs of trouble. Once the carpenters are finished, I'll go back
and finish some wiring and plumbing. They broke some of the strips that supported the
wires behind the battens lining the hull and I will have to replace those to avoid flexing of
the wires and cracking. I'm thinking I'll take a couple of lengths of 3/4 PVC pipe and run
them through the table saw to cut them in half. That will hold the wires between the strips
that hold the battens.
I am just statrting to see the light at the end of the tunnel.

Cal 40 battens, behind teak railing at berths.
We replaced these battens with 13 ply okume plywood on California Girl,
and tabbed these in with knytex (sp) biaxial tabbing glass (@22oz). Now
these locations are structural to help keep the beam from oil canning
when we are hard on a reach.
I'd like to do this to the bottom, in the bilges, to stiffen the bottom
a bit... I bet that it would improve getting to a plane faster... a
stiff verses a soggy bottom. I understand that Illusion has some form of
this bottom stiffening done, as well as I think does Seafire... Both
known as fast (and heavy) boats... does stiffness overcome weight????
appears so.

I am . I have a copy of the article and photo but not a good copy. I've been working on the
book a bit lately and have found a couple of other old-timers.
I was going to ask George if he had a picture since I think he sailed on it but yours may be
good enough for the web site. A book would require higher resolution but a book is a few
years off.
