We just pulled the old mainsail off our Cal 29 "Happy Hour" after having it rip from leech to luff a couple of weeks ago. It was ~40 years old and replacement was on the todo list, so no surprise. However in looking at the boom, we decided to clean off any corrosion and refinish it before installing the new main (see pic.) Does anyone have a recommendation for products to use? As a wood boat owner, I am probably the last person who should be giving advice but I will offer some things to think about. If you sand the spar down and there was any anodizing on it, you will sand through it and expose bare aluminum. Aluminum will oxidize faster than you can sand it and the paint won't stick to aluminum oxide. You can treat bare aluminum by alodining it. That is a two part process and leaves the spar coated with aluminum-chromate instead of aluminum oxide and the paint will stick to that. But if the underlying anodizing is OK, perhaps you can strip the old paint off. But it may be that there was never any anodizing. So there you have it. I just created more questions than I answered. Our boom wasn&#39;t painted on our 29 when it snapped at a midboom sheet bail, and we discovered internal corrosion, so when we fabricated a replacement boom from a venture McGregor mast identical extrusion, we left rinse/drain holes to be able to flush with fresh water. Those bubbles are corrosion under the paint on the outside. Be sure to inspect the inside possibly with a scope. Helen

Also, as a heads up: My friend snapped her boom in half when she switched from full foot to loose foot main with her mid-boom mainsheet. Bent the boom like an archer pulling an arrow and SNAP! It's called "frankenboom" now as we welded it back together with a huge internal pipe to beef it up. Ain't pretty, but it will never fail again. Allen, It's been a while, but as I recall I used Awlgrip Alumiprep to chemically etch the aluminium followed by a thorough flushing with water. The "yellow" primer was their zinc chromate primer. We followed that with three coats of Awlgrip (two-part) base coat primer (white) and two coats of Awlgrip (two-part) Topcoat. Except for trim/edges, everything was rolled using foam (disposable) rollers. When I repaired my whisker pole and when I bought material to paint my aluminum car, I was told to use an Alodine process. This is a two part process the first of which is the Alumiprep or phosphoric acid which is followed by water as you said and then the the Chromate Alodine solution of which there seem to be several with numbers like 501, 1001, and 1201. I am not an expert on which is which but I see looking online that 1201 seems to be what they use to treat airplanes. Perhaps that is what you used. I think the idea is that aluminum chromate is stable where aluminum oxide is not. The paint then sticks to the aluminum chromate. I assume that either that is what you did or that the zinc chromate primer was an alternative process. I know aircraft use the Alodine process partly because it adds no weight. Not as much of a concern for a sailboat. Just looking at the different product descriptions it looks like 1001 is if you want to have the treated aluminum look clear and 1201 produces a superior coating but is gold in color. I think I need to get 1201 next time I need to make some aluminum parts for Papoose. The stuff I was using was for clear results and that is what it produced. It works but it could work better. Listmates: I had to do a deck repair on the Cal 20. It had an opening for a ventilator, apparently, a round hole that some previous owner had scred a 4-1/2" x 4-1/2" plywood cover over. It was a bit unslightly but not high on my list of priorities--a "someday" project--until Monday. That's when I noticed that the plywood was present in spirit only. It had rotted away to mostly dust. Nothing terrifies my like deck leaks and water in the core, so the matter advanced on my priority list. I had some scrap Starboard so I cut a new piece to replace the plywood. Then I got out my $6.00 roll of white butyl rubber tape from the RV store and bedded it down. I had bought the roll this spring for bedding my "chainplates" (padeves for shrouds). The stuff is quite interesting. It continues to squeeze out for a few days after it's applied. I just keep trimming the squeeze-out. I can't recall who had suggested it, but for applications that do not require adhesive qualities, it seems to be a good product. My RV store had it in white and black. Chris Campbell

we have used it to bed stanchions, cleats, and our new portlights. at the rv store we got ours at, you can buy both colors, and even different widths and thicknesses. of course i bought the widest and thickest, and found myself cutting or tearing it narrower for different apps. when I need more (still havent used it all, I'd probably buy the narrower size to accomodate different apps. a year later, I can still tighten screws on ports....wonder if it ever sets up hard. Greg, I refinished my 1978 Cal39 mast and boom in 1996. I stripped the spars of all hardware except the sail tracks, removed what little remaining paint there was, alodyned (gold), masked the sail tracks, and Awlgripped them with two coats of 2-part undercoat and two coats of 2-part topcoat. You can use a butane torch to free fasteners that are frozen with corrosion (the aluminum oxide seemed to melt). I refinished the boom in my garage and was able to use a paint sprayer and achieved a very good finish. I refinished the mast sitting horizontally on stands at the boatyard using a paintbrush and obtained a decent finish. I bedded the hardware with a combination of Boatlife calk and Lanokote (on threads). Some corrosion bubbling developed over the years near hardware attachments and was/is addressed by spot touch ups. It's nearing time to do the full job again; this time I may pull off the sail tracks as well, but it may require enlarging the screws and re-threading. I used the same to re-bed the cabin lites on my CAL2-29. Absolutely no leaks, and it is tacky enough that it held them in place till I got inside to secure them with the bezel.
