Just a thought:
Hang glider manufacturers (for example, Wills Wing, an US company) use tear drop shaped extrusions for their down tubes and cross bars. I bet if you have the dimensions, they could make up something really, really nice for you.

I had the tip of a spreader let
go yesterday and need to locate a source for replacement. My
options include aluminum, but I'd prefer the have duplicates of
my existing Spruce spreaders so I can use my existing mast attachments.
Since I can't get the mast down for about a week, I'd prefer to
order a pair from someone who has measurements for my
boat.
It is a 1965 Cal 30.
Anyone
know of a supplier?__________________

Thanks to all of you for the info on your experience with spreader
replacement. I haven't decided what to do yet and won't until this Sunday
when I can get the stick down to remove the good one.
I refinished the old ones two seasons ago with 5 coats of varnish on the
bottoms and Petit EZpoxy white on top. They look great and I was very
satisfied, until the previously epoxied crack let go (while in the slip)
last weekend.
While I will probably go with the wood, I'm considering replacement with
aluminum since I can buy all I need from Dwyer Mast Company
<https://www.dwyermast.com/default.asp> in either Round
<https://www.dwyermast.com/items.asp?cat1ID=40&cat1Name=Hardware&familyID=26
&familyName=Spreaders+%26+Brackets+%28Round%29> or Airfoil
<https://www.dwyermast.com/items.asp?cat1ID=40&cat1Name=Hardware&familyID=57
&familyName=Spreaders+%26+Brackets+%28Airfoil%29> style. While the cost
may be a bit more than the cost of the wood, the fabrication and finishing
time will be quite a bit less.
Since the existing brackets are welded to the mast, it seems that going to
the aluminum spreaders will necessitate their installation being a tad
higher or lower on the mast - but not likely to be more than 1-2". I guess
if I do that, I can use the existing brackets to mount a pair of spreader
lights.

In the long run, you will be ahead, no more sanding, varnishing, and the tips seem to be a nice improvement, IMHO, Helen
